Update .... you sick of me yet?
So I sprayed the headlight contacts with the electrical cleaner from Jaycar as planned before I left work yesterday. Same as in the morning it was fine till I turned the bike off when filling up - didn't work when I turned the bike back on.
I had a thought when I stopped at the next set of lights and decided to test the ignition barrel theory. Turned the bike off, all the way past lock onto the parkers back to on again, started her up and the headlight worked.
So this morning before I left home I sprayed the bejesus out of the ignition barrel. Turned the key a number of times (was a bit black when I pulled it out) and tootled off to the servo to check the tyres.
When I turned the bike back on again after doing the tyres - no headlight. Turned the key all the way past lock again, and back on, and light's on. So I sprayed it again when I got into work, and I'll spray it again before I leave just in case I didn't spray enough. But this seems to indicate to me that the barrel's involved somehow.
Although it could still be that the alternator/regulator is only becoming active sometimes on ignition? Seems I have a bit of a workaround now at least.
Does this twig anything for anyone? Clarify any theories?
